Just Hit Print

Rapid 3-D Manufacturing Comes of Age

Remember the Sci-Fi television programs of the ‘50s and ‘60s in which engineers of the future could stand in front of a computer device, order up practically any space sprocket or gizmo and watch it materialize in seconds, ready for use? Believe it or not, that future is here—and has been for some time. While not as instantaneous as their fictional counterparts, there are computerized machines that can replicate solid, intricate 3-D objects in a process now being dubbed “3-D printing.”

Technically known as rapid prototyping or additive fabrication, high-end medical, aerospace and automotive designers have used the process for nearly two decades to develop small thermoplastic prototypes and models for research and development purposes. Thanks to recent advances, however, the process is now both refined and cost-effective enough to create finished goods, including manufacturing tools, jigs and fixtures—not to mention end-use parts.

“Any technology takes a while to catch on,” said Joe Hiemenz, spokesman for Stratasys Inc., a Minnesota-based maker of the machines. “I think maybe part of the reason this is taking off now is because the term ‘3-D printing’ has taken hold. That’s an easier term to remember or relate to than rapid prototyping, rapid fabrication, additive manufacturing or any of these other terms that have been used. Lay people seem to get that, although you’re not printing on paper, you’re pulling out a plastic part that’s been ‘printed’ layer by layer.”

Changing Virtually Everything

Much like computer numerical control (CNC) applications, 3-D printing begins with a computer-aided design (CAD) file. However, where CNC forms parts by cutting or trimming material away, 3-D printing uses the CAD data to add material—usually a thermoplastic compound or, increasingly, metal—to slowly build an object.

“The thermoplastic is melted and extruded in fine layers—as fine as five thousandths of an inch thick,” explained Hiemenz, noting that such accuracy has now made 3-D printing competitive with injection molding. The liquid plastic continues to be applied layer by layer until there’s a finished part. Overhangs and protrusions are handled by building breakaway or dissolving support structures into the design, which are then easily removed during finishing.

Depending on a product’s size, the entire process can take a few hours or a few days from beginning to end. Plus, as with CNC technology, experts say that 3-D printing is poised to revolutionize manufacturing, placing some level of additive fabrication within the reach of even the smallest of aftermarket businesses or shops.

“Back when prototyping was totally new, it was pretty limited to some high-end applications,” Hiemenz said, “but it quickly spread to the point where you’d be hard pressed to find any manufacturer designing a physical product that doesn’t use some form of rapid prototyping or additive manufacturing, as it’s being called now. Cost is getting down to the point where even consumers are going after these machines. If you are any kind of custom manufacturer—and especially if you’d like your finished part to be thermoplastic—it’s definitely a technology you should look at.”

Indeed, 3-D printers come in a variety of sizes, from desktop units to large machines that are approximately 6x8x4 ft. in dimension. Stratasys units range in price from roughly $15,000–$450,000, and Hiemenz observes that a growing number of manufacturers are designing non-professional units for artisans and hobbyists to use in their studios or garages.

Increasingly, mainstream business media is touting the technology’s potential to forever change the manufacturing world as we know it. As The Economist magazine recently observed: “Three-dimensional printing makes it as cheap to create single items as it is to produce thousands and, thus, undermines economies of scale. It may have as profound an impact on the world as the coming of the factory did.”

This, explained the magazine, is because the additive approach “cuts costs by getting rid of production lines. It reduces waste enormously [and] allows the creation of parts in shapes that conventional techniques cannot achieve, resulting in new, much more efficient designs in aircraft wings or heat exchangers, for example.”

Printing Almost Anything

If all this sounds like hyperbole, consider the Urbee, “the world’s first printed car,” displayed in rudimentary form at the 2010 SEMA Show.

“We were a bit apprehensive because we only had a few body panels,” said Jim Kor, president and senior designer of Kor Ecologic, a company he founded 15 years ago to completely rethink sustainable automotive engineering. “Really, just a stainless-steel frame and two body panels was all we showed.”

The Urbee (an acronym for urban electric with ethanol as backup) was designed from the ground up as a “practical, roadworthy car that runs solely on renewable energy, is environmentally responsible and has universal appeal.”

Initially Kor’s design team opted for 3-D printing to build their 1/6-scale vehicle prototype. Before long, they realized that they could just as easily print fullsize parts for the vehicle at a fraction of the cost. Moreover, the technique also provided timely, high-tech solutions to engineering dilemmas that would have been difficult to overcome with traditional manufacturing. Fiberglass panels alone would have taken months of expensive labor to mold and produce. Additive fabrication created them at a much lower cost in a few short weeks.

The concept definitely wowed the 2010 SEMA Show crowd.

 
Touted as the “world’s first printed car,” Kor Ecologic’s Urbee vehicle has captured the imagination of the media and industrial trend-spotters alike. The entire car exterior was constructed by “additive manufacturing”—a process recently dubbed 3-D printing.
   
“We realized as soon as the Show opened that there was such a receptive audience because the car was half finished so they could relate to it,” Kor recalled. “They could touch and feel the insides. A lot of the guys there had talked over the years in their shops of doing a car like this.”

To Kor, whose resume is also heavy on tractor and commercial vehicle design, 3-D printing is especially apropos for the Urbee since the entire point of the project is to reinvent the automobile based on its purpose today. He said that other ecological vehicle designs are mere attempts to adapt new technologies to a traditional platform. Instead, Team Kor has set out to re-imagine everything as a clean sheet, from the ground up.

As Kor sees it, “Companies are into cars the way they’ve been making cars, and they are huge, huge corporations, so they are slowly refining their offerings.” He goes on to explain that the Urbee design goal was an alternate means to run short, daily errands using the least energy possible. Like engineering a glider, Kor’s group lets physics dictate how the form of the car would follow function. This led to the application of vastly different materials and mechanics to the problem. The vehicle’s market appeal was of negligible importance to the team—rather, it was an exercise in pushing technology forward.

Nevertheless, Kor felt an instant rapport with all of the innovators and builders he encountered at the SEMA Show. After all, he and several members of his team are custom, restoration and performance racing enthusiasts themselves.

“I was always nuts about cars,” he chuckled. “We have an affinity with [the industry]. It’s just that, as I get older and on the green side, I think we should do that on the weekend, not as a daily driver.”

Moreover, based on the Urbee, Kor believes that 3-D printing can be a major boon to the automotive industry and aftermarket.

“If we were in a tractor or a bus company or building this Urbee as a real production model with investment money, then I would absolutely think it’s economical to do it this way,” he said. “It frees you up to really design the parts.”

3-D for SEMA Members

 
SEMA offers members rapid prototyping at its Diamond Bar, California, headquarters. The association’s unit “prints” from CAD files in ABS plastic, and some member companies have already put it to use producing limited-run, user-end parts.

For many SEMA members, rapid prototyping and 3-D printing is nothing new. The association has provided a rapid prototyping service for years at lowered costs to members who might not otherwise have access to it.

“For some applications, our build/print resolution of 0.010-in. is high enough that some of our members have used our service to produce small parts for their end products,” said Oscar Muñoz, SEMA vehicle project data manager. He cited two examples: a battery company that created approximately 500 plugs for its electrical harnesses, and a turbocharging specialist that did a limited run of plastic plates for its performance applications.

“The service is meant to be a way to promote the technology to our members and tie it in with Technology Transfer,” said Muñoz. “Compared to typical prototyping methods that can take up to weeks, our service is able to provide our members with a prototype at their door within a matter of days. For companies—particularly small ones needing to keep R&D costs down—our service provides a fast, low-cost avenue to getting accurate models of their designs for test fitting and, in some cases, functional testing as well.”

SEMA’s promotional rate for all members is $10/cu. in. of material. The service requires a CAD model file, preferably in stereolithographic (STL) format, which is initially processed to calculate the amount of material required to build the piece and produce a quote for the SEMA member. Project turnaround time typically varies from two to five days from start to delivery. Output is in ABS plastic, and the work is performed at SEMA’s headquarters in Diamond Bar, California.

So what are the long-term ramifications for the specialty-equipment industry? If economic and technology experts agree on anything, it’s that the exploding 3-D revolution will be wildly unpredictable for quite some time. Many believe that the technology will further promote the reshoring of manufacturing in America. Others argue that it will make outsourcing easier. Still others see it wreaking havoc on intellectual property, with myriad lawsuits establishing a confusion of new precedents. Counterfeiting of product will almost certainly become a nightmare concern while industry and government readjust to the
new reality.

The die, however, is cast. Three-dimension printing is expected to become a $5.2 billion industry by 2020. Additive fabrication, rapid production, an upheaval for business as we know it—call it what you will, there is no turning back from the future.

All SEMA members should be aware that the SEMA Board recently approved a motion to decrease the size of the Board of Directors. This initiative reflects their consensus that a smaller Board would improve the quality of discussion, and reduce cost.

The current SEMA board meetings total 26 individuals. A smaller group would be able to have more productive discussions, see each other eye-to-eye, be prepared and be accountable. Board members in a smaller group setting are often more comfortable stating what they believe or know, voicing an “unpopular” point of view and asking questions. The result is higher quality input, analysis and better board decisions and guidance.

In addition, it is more costly to maintain and cover the travel for a board of 26. The association spends more money to maintain a board size which creates more drawbacks than advantages.

To enact the board’s recommendation, the SEMA bylaws require a vote and approval by SEMA members.

When It Hits: Production of the C7 is expected to begin in June 2013 at GM’s Bowling Green facility and should hit dealerships in the first quarter of 2014.

What Priddy Says: According to the shooters on sight and based on how the mule is riding on the chassis, Priddy’s team estimates that the C7 will measure about 2 in. to 3 in. narrower and 2 in. to 3 in. longer than the current C6.

 
     

Subaru BRZ

When It Hits: The final version of Subaru’s all-new, rear-wheel-drive coupe will debut at the Tokyo Motor Show early this month.

What Priddy Says: Along with Subaru’s version, both Toyota and Scion offer their versions of the coupe—although all will be built at Subaru’s facility in Gunma, Japan. All of the cars will be powered by Subaru’s 2.0L boxer engine and will be available with either six-speed automatic or six-speed manual transmissions.

SEMA Town Hall Meetings Continue for 2012

 
Last year, SEMA conducted Town Hall Meetings at member-company locations in Arizona, Texas, North Carolina and Washington.
   
The SEMA Town Hall Meeting program—a series of informal gatherings where members and potential members can network with local industry leaders and SEMA staff to share the challenges and opportunities facing their businesses—will return for 2012.

Last year’s Town Hall Meetings were conducted in Arizona, Texas, North Carolina and Washington. The face-to-face meetings not only offer networking opportunities to members, but also provide SEMA and its leadership with a broader perspective on the state of the entire industry through valuable member involvement and feedback.

Topics discussed during last year’s gatherings included key resources available to SEMA members; legislative and regulatory initiatives that may have a negative impact on specialty-equipment businesses; when to expand manufacturing operations and invest more in marketing and employees; and the initiatives in place to help bring younger people into the industry.

“The constructive dialogue and the enthusiasm that members have for this industry and their businesses combined to make the 2011 SEMA Town Hall series a success,” said SEMA Senior Director of Membership Development Monica Terlouw. “Our goals for the 2012 program are to build on last year’s accomplishments, continue to reach out to members and add further value to SEMA membership.”

RTM Productions Launches New Channel Exclusively for Car Enthusiasts

 
Beginning in January, PowerBlockTV will provide more than 1,200 automotive TV shows online. 
   
RTM Productions, producers of PowerBlockTV, announced that its new all-automotive online TV network will premiere starting January 7. According to the company, PowerBlockTV will offer car enthusiasts more than 1,200 automotive television shows and hundreds of tech tips for viewing online anywhere, anytime on connected TVs, PCs, tablets and smartphones.

“We’re airing complete half-hour episodes and hundreds of our short-form ‘Two Minute Tech’ how-to clips,” said Matt Hawkins, RTM’s vice president of marketing and new media. “Everything is searchable by project, vehicle, engine and product manufacturers featured in the shows. As the content streams, parts featured in the shows are listed below the player with ‘Buy Now’ links to advertisers.”

The network will debut with 600 episodes of its how-to series “Xtreme 4x4,” “HorsepowerTV,” “Trucks!,” “MuscleCar” and “Search & Restore” plus “Cars, Cars, Cars,” “Top Dead Center” and “Off-Road Action.” In the second quarter of the year, RTM will rollout an additional 500 episodes of programs: “Flashback Reports,” “Rod Projects” and Road Test magazine, plus an additional 100 new PowerBlock how-to episodes throughout 2012. The network will also feature new and encore programs from other automotive producers.

The fully restored Corvette provided attendees with a look at GM’s history. The ’64 Corvette was built specifically for Knudson with a variety of custom features, including Cadillac Fire Frost Blue paint over a specially prepared body surface. The car still retains the original 327-cid/365hp engine, drivetrain and all of the custom parts that were added in GM’s styling and engineering departments. PowerTV has hired Jason Snyder as vice president of business development. He most recently served as the vice president of marketing for Edelbrock Corp. Hot rodder Michael Tarquinio from Pittsburgh and his ’32 Ford roadster, Second Wind, won the Goodguys 2011 Gearstar Hot Rod of the Year title at the Goodguys 1st WIX Filters Speedway Nationals at the Indianapolis Motor Speedway. Along with his friends at G.I.S. Automotive, Tarquinio painted and assembled the car at his Pittsburgh shop last year for a January 2011 debut. The Goodguys/Gearstar Hot Rod of the Year competition requires that contestants drive a rigorous 150-mile reliability run as well as perform a burnout and blast down a dragstrip. For his victory, Tarquinio received a trip to November’s Goodguys 14th Southwest Nationals, in Scottsdale, Arizona, to display his car in the Champion’s Arena Presented by Street Rod Headquarters.

Federated Auto Parts announced that the annual Get Dirty With Kennys day of racing took place at Schrader’s I-55 Raceway in Pevely, Missouri, on September 12. Lucas Oil Products purchased control of cable TV network MAVTV as part of its ongoing expansion program. Lucas Oil announced that it will make a significant financial investment in MAVTV and has plans underway to improve programming quality and network value. The Lucas Oil Studio family of programming produces more than 350 hours of motorsports and lifestyle TV programming annually.

PepBoys was inducted into the Stater Bros. Route 66 Rendezvous Cruisin’ Hall of Fame in the historical category at the California Theatre of Performing Arts on Saturday, September 17, 2011. The award honors individuals and businesses that have made significant contributions to the American automotive landscape. Sheryl Wilkerson has joined the Automotive Aftermarket Industry Association
   
Sheryl Wilkerson has joined the Automotive Aftermarket Industry Association (AAIA) as senior vice president of regulatory and government affairs. According to AAIA, the appointment of Wilkerson will help strengthen the company’s current staff and bolster its presence in Congress, regulatory agencies and the global marketplace. Hot rodding’s “King of the Road,” Dave Schaub, journeyed through all 49 continental United States in his Brizio-built ’32 roadster in a record seven days, 14 hours and 21 minutes to raise funds for the kids of the Ronald McDonald House at Stanford University. It was the second trip through all 49 states for Schaub in the last two years. He left Maine early Saturday morning, September 10, and drove into Hyder, Alaska, after 8,680 miles on Saturday afternoon, September 17. He went through 542 gallons of gas and averaged 63.7 mph. The Quarter Mile Foundation and its chairman Traci Hrudka announced that the Performance Warehouse Association made a generous contribution to the foundation's PROJECT 1320 effort to compile the history of drag racing and the performance aftermarket. CJ's Tire & Automotive Services was presented with the Jeremy Carroll Award at the Muscular Dystrophy Association's (MDA) Black and Blue Ball at Classic Harley Davidson in Leesport, for its continued support of the MDA. According to the Jeremy Carroll Foundation, the award is given annually to a company or individual who has "kept Jeremy's indomitable spirit alive by supporting the fight against muscle diseases." It took a tiebreaker to decide it, but Tony Stewart's come-from-behind victory in Sunday's Ford 400 at Homestead-Miami (Florida) Speedway gave the 40-year-old driver his third NASCAR Sprint Cup title and extended the MOOG steering and suspension brand's Cup Series championship streak to 46 years.

Stewart and the MOOG-equipped No. 14 Office Depot/Mobile 1 Chevrolet entered the race just three points behind leader Carl Edwards (No. 99 Aflac Ford). Edwards led most of the race, while Stewart faced a number of challenges, including front-end damage sustained during the first 20 laps. Yet, each time it seemed Stewart was out of contention, he somehow fought his way back to the front. He took the lead for good with 34 laps remaining and fought off the No. 99 car's challenge for his fifth win in 10 Chase starts.

Stewart's win continues the MOOG brand's Cup Series dominance, which began with 1966 champion David Pearson. All three of Stewart's Cup Series titles have come in MOOG-equipped cars, as did each of the previous champion, Jimmie Johnson's, five consecutive titles. Among the other Cup racing legends who have relied exclusively on MOOG parts to capture their championships are Bobby Allison, Dale Earnhardt, Jeff Gordon, Richard Petty and Cale Yarborough.

2011 NHRA FULL THROTTLE TOP FUEL CHAMPION DEL WORSHAM RETIRES: Al-Anabi Racing driver and 2011 NHRA Full Throttle Top Fuel Champion Del Worsham announced his retirement this week. In his first full competitive season in the Top Fuel class, Worsham raced his Al-Anabi Racing dragster to a career-high seven No. 1 qualifiers, three runner-up finishes and eight race wins, the most in the category in 2011, en route to his first career NHRA Full Throttle world championship.

In his 21-year career competing in both Top Fuel and Funny Car Worsham racked up 33 race wins (25 coming in Funny Car), 12 No. 1 qualifiers and 438 round wins. “I’ve been thinking about retiring for a while,” said Worsham. “After winning the Full Throttle championship last week, I made my final decision, and it was 100% my decision. It wasn’t easy; it was sad, but at the same time, I am comfortable with it. I enjoyed driving the Al-Anabi Top Fuel car this year, but it really is the right time for me to retire. I’ve driven for a long time, and I’m just ready to move to the next chapter of my career.”

“We are definitely sorry to see Del retire, but we support his decision and wish him all the best,” said Al-Anabi Racing team manager Alan Johnson. “Not only did Del do a fantastic job driving and winning a championship, he helped make racing fun. FORD WINS 2011 NHRA MANUFACTURERS CUP: Ford Motor Co. earned its first NHRA Manufacturers Cup since 1982 and its fourth ever behind the efforts of wins, runner-ups and No. 1 qualifiers in the Funny Car, Pro Stock, Super Stock and Stock categories. The Blue Oval also brought home the title in 1964 and 1965.

It is the second such award earned by Ford’s iconic Mustang model in a major racing series this year. Two weeks ago, Ford also clinched its first NASCAR Nationwide Series Manufacturers Championship since 2002 with the Ford Mustang. Dodge finished second in the standings and Toyota third.
